How Do You Wrap a Pallet of Empty or Lightweight Cartons?
Stabilise empty and lightweight cartons without crushing them by controlling stacking, air movement, film tension and top restraint.

Empty cartons look easy to ship because the pallet weighs very little. In practice, low mass and low carton stiffness make these loads sensitive to wind, acceleration and excessive film tension.
The aim is to stop the stack moving without pulling the outer cartons out of shape.
Control the stack before applying film
Use a repeatable carton orientation and align corners through the full height. Interlock layers only if the carton design and compression requirement allow it; interlocking can reduce column strength in some corrugated loads.
Remove large unsupported gaps. If cartons are nested or knocked down, use approved bands, trays or layer sheets to create a manageable unit before pallet wrapping. Do not expect film to correct a leaning stack.
Check the top profile. A few cartons standing proud can take most of the film force and buckle while the remainder stays loose.
Keep the wrapping area out of the wind
An open roller door can move top cartons before the first upper lap is applied. Establish a wrapping position away from forklift traffic and strong airflow. If the pallet must wait outdoors, use a containment method designed for that exposure rather than relying on a loosely wrapped stack.
During application, avoid walking backwards and do not use a hand to hold an unstable carton while pulling film with the other. Stabilise the load using an approved method before wrapping begins.
Use tension the cartons can tolerate
Start with enough base connection to keep the load with the pallet, then build tension gradually. Watch the vertical edges as the film is stretched. Bowed panels, crushed corners or a waist forming in the stack indicate that the packaging system is being compressed.
More layers at low tension are not automatically safer than fewer controlled layers. The chosen pattern should be validated against the actual carton grade, pallet height and handling route.
Corner boards or a top cap can spread force on some loads, but they add components that must be secured and tested. A top sheet intended for dust protection is not necessarily structural.
Test air movement and handling
A stationary warehouse check misses the main weakness of a very light pallet. Include forklift starts and stops, dock-door exposure and the planned vehicle environment in a controlled trial. Photograph any rotation, lifted top layer or carton deformation.
The NHVR notes that the number of wraps depends on load weight and friction and that stretch film should not automatically be treated as the sole restraint for transport. Low weight reduces some forces, but a tall light load can still topple or shed cartons.
Select hand stretch film by controlled load response, not by choosing the highest tension an operator can apply.

Should I use a thicker film for empty cartons?
Not by default. Film stiffness, stretch behaviour, wrap pattern and carton strength all matter. Trial candidates on the actual stack.
Can I place a heavy board on top?
Only if the board is part of an approved design and cannot become a falling object. Adding loose weight creates another hazard.
Why does the top layer rotate?
It may have too little connection to the layers below, a small footprint, uneven film force or exposure to air movement. Inspect the stack and pattern rather than adding random laps.
A good result keeps the cartons square, the pallet connected and the top layer controlled. Set the pallet wrap tension by what the packaging can withstand, then verify it through representative handling.
